You don't mention what version of BlueOnyx, but fair enough... it's
probably configured with LVM.
But if you've swapped in new disks and had the PERC rebuild, then the
"growing the drive" issue is going to sit there, rather than the OS.

Oh... wait, what? So you have added additional hard drives to the PERC
controller? Then they would be recognized as a new volume, and you'd
need to bring that in and format it with fdisk.
Michael has offered you some very valid words of wisdom in his reply
that I might paraphrase here. You're asking about some tricky
"off-label" issues that you're considering on an active production
server. It sounds a bit dangerous and not like something we'd
necessarily recommend. To me, the question "can it be done" is best
answered with a "yes, but you probably shouldn't." That's not meant as
a slight against your abilities or skills in any way. I've been working
with Cobalt-derived systems as a living for 16 years and I wouldn't mess
with this.
But... why are you trying to bring in 500GB to use "outside of
BlueOnyx"? Would you not be better served simply setting up another
system to use outside BlueOnyx that is well and truly outside of
BlueOnyx? Because the first time that something on your BlueOnyx
server breaks that is "outside BlueOnyx", you're going to get feedback
from the list about how what you're doing is outside a BlueOnyx
installation, and not really our thing.
